Stackable rigid crates vs foldable crates: when each one pays off

The stackable rigid fruit crate is cheaper. The foldable crate takes up less room on the way back. That already tells half the story, and it is the half everyone knows. The other half, the one that really decides it, is how much it costs you to move air on the return trip.

Because that is the point: an empty crate coming back from your customer travels at the same price as a full one. If your empties travel twenty kilometres to the warehouse next door, that cost is noise and the rigid crate wins on unit price. If they come back from France, every cubic centimetre of air you transport gets paid for, and that is where the foldable crate pays for itself. Let's put numbers on that threshold using your own data, not ours.

What we have in each family

In fruit crates we work with one-piece rigid crates, stackable when full and nestable when empty:

  • Stackable rigid crate, 55 L, 600 × 400 × 260 mm. The season workhorse: maximum service life and minimum cost per use.

  • Stackable rigid crate, 35 L, 600 × 400 × 175 mm. A low crate for delicate produce, stone fruit, grapes: fewer stacked layers, less crushing.

In foldable crates we have the Lock System range, all with a 600 × 400 footprint and suitable for food contact:

  • 55 L, 600 × 400 × 260 mm, 2220 g

  • 46 L, 600 × 400 × 220 mm, 1870 g

  • 39 L, 600 × 400 × 185 mm, 1760 g

  • 31 L, 600 × 400 × 150 mm, 1560 g

  • 23 L, 600 × 400 × 115 mm, 1480 g

Note that the 55 L rigid crate and the 55 L foldable crate share the exact same dimensions: 600 × 400 × 260. That means the decision does not force you to redo your palletising, change your pallet base, or touch your handling process. You change crate, not system.

The calculation, with your own variables

Do not trust brochure percentages. Do this sum with your route's data; it fits on one sheet.

  1. Crates per lorry, outbound: how many full crates fit in the load. It is the same for both families, because assembled they take up the same space.

  2. Crates per lorry, return: how many empties fit. The rigid crate nests inside itself and already recovers quite a bit of space; the foldable, folded flat, recovers much more. This is the only figure that really tells them apart.

  3. Return trips per year: divide your crates in circulation by the crates per lorry on the return trip, and multiply by the number of rotations in the season.

  4. Cost of transport for that specific route.

  5. Unit cost premium of the foldable crate over the equivalent rigid one, multiplied by the number of crates you need.

The result: divide the total cost premium (5) by the annual transport saving (3 × 4). That tells you how many seasons it takes to pay off the difference. All of this is a method, not a promise: the numbers come from your routes and your rates, and any example we give you is indicative until we plug in your real kilometres.

When to choose a stackable rigid crate

  • Short circuit: your own harvest, field to warehouse, or a customer a few kilometres away.

  • You do the return trip with your own lorry that was already going back empty anyway.

  • Rough handling: tippers, drops, open fields and many hands. The one-piece rigid crate has no mechanism to fail.

  • You need the lowest cost per use and plan to use the crate hard for years.

When to choose a foldable crate

  • Export or distant customers, where the return trip is a real line item on your accounts.

  • Multi-drop distribution: it folds on the route itself and the van keeps recovering space.

  • Storage between seasons: the warehouse space you free up is also money, even if you do not invoice for it.

  • Your customer returns the crates at their own expense and penalises you for volume.

Details the comparison misses

Handling. Folding and assembling takes seconds, but it is seconds per crate and per cycle. With high volume and expensive labour, factor it in. With multi-drop distribution it works in your favour, because the folding is spread out over the day.

Crate height by product. Before choosing a family, choose a height. Delicate produce needs a low crate: 23-35 L, two or three layers, less weight on top. Citrus and large-calibre vegetables do well in 55 L. This decision is independent of the rigid-vs-foldable debate and takes priority over it.

Strength when assembled. With the Lock System properly locked, stacking under load matches that of a rigid crate in its range. The real difference lies in the unit price and in the mechanism, which requires the operator to close it properly.

Mixed use. Nothing forces you to choose just one. Many customers use rigid crates on the internal field circuit and foldable crates on the long outbound routes. Sharing a 600 × 400 footprint, both sit together on the same pallet and the same line.
