How to clean and disinfect agricultural plastic crates (HACCP protocol)
A cleaning and disinfection protocol for agricultural plastic crates, aligned with the food sector's HACCP regulations.

The plastic crate that comes back from the field has touched soil, plant debris, rainwater and the hands of half a crew. And on its next trip it's going to touch produce someone is going to eat. That's why cleaning and disinfecting agricultural plastic crates isn't a maintenance task: it's a control point in your hygiene system, and as such it has to be done with a written protocol and records.
Here's how to structure it. It isn't an official template and doesn't replace your manual: it's the working order that works in the warehouse and that an auditor understands at first glance. The specifics, chemical product, concentration, temperature, frequency, are set by your quality technician based on your process.
Why this falls within your HACCP
Packaging that comes into contact with food is subject to Regulation (EC) 1935/2004 on materials in contact with food: the material has to be fit for purpose and must not transfer substances to the product. That's why it matters that the crates are made of food-grade polyethylene and not recycled plastic of unknown origin.
And Regulation (EC) 852/2004 on the hygiene of foodstuffs requires you to keep clean the equipment and surfaces that touch food, with procedures based on HACCP principles. The crate is a contact surface. In other words: you need a documented procedure, someone responsible for carrying it out, and records showing it was carried out.
Before the protocol: separate the dirty circuit from the clean one
This is the most common structural failure, and better washing doesn't fix it. If the clean crate passes back through the area where dirty ones are unloaded, you've undone the wash.

One-way flow, with no crossovers. If you can't separate it in space, separate it in time: different shifts, with cleaning in between.
How to clean and disinfect the crates, step by step
Inspection and rejection. Set aside crates that are broken, cracked or have plastic warped by the sun. A crack can't be disinfected: it retains organic matter and biofilm.
Dry removal of solid residue. Tip out, shake and remove plant debris, soil, labels and tape before wetting. Everything you remove dry is detergent you save.
Pre-wash with water. Pressure water to sweep away the coarse residue. If the residue is dry and stuck on, soak beforehand.
Detergent. Apply an alkaline detergent suitable for the food industry at the concentration and temperature stated on its technical data sheet, and observe the contact time: it's the variable most often skipped, and without it the product doesn't do its job. Pay particular attention to corners, reinforcement ribs, handles and vents.
Rinsing. Potable water, until every trace of detergent is removed. Leftover detergent throws off the disinfectant that follows and can migrate to the product.
Disinfection. With the disinfectant authorised for food-contact surfaces that you have validated, again observing dose and contact time. Rinse afterwards if the technical data sheet requires it.
Drying. Draining upside down and thorough drying. A crate stacked while damp is an incubator. This step gets skipped a lot out of haste, and it's where much of what was gained gets lost.
Storage. Nested or stacked in a clean area, covered, off the floor and away from the wall.
How to know if it's working
A protocol without verification is just paper. Three levels, from basic to advanced:
Visual check on every batch: the person responsible checks and signs off. Record with date, batch, product used and who did it.
Periodic surface verification using the methods you have set up with your laboratory, on the hardest-to-reach areas, corners and vents, not on the flat base.
Annual review of the procedure: if you change detergent, equipment or packaging supplier, revalidate.
Keep the records for as long as your system requires. In an inspection, the record is worth more than the clean crate.
Which materials can take this
Not all of them. Food-contact HDPE crates withstand repeated washing with alkaline detergent and disinfection without degrading. Wood and cardboard don't: they absorb, splinter and can't really be disinfected.
If your current fleet can't withstand the protocol, replacing it works out cheaper than dragging the problem along. The 600 × 400 mm rigid fruit crates, the Lock System foldable crates and the E2 meat crates are all tunnel-washable polyethylene.
When a crate can no longer be salvaged
Take it out of service if it has cracks or breaks in the contact area, if the plastic is crazed from sun exposure, if it still holds odour or staining after a correct wash, or if it has held non-food product. A crate like that doesn't get washed better: it gets replaced. And it doesn't end up in landfill: it enters reuse and recycling as raw material.
